Millions of Poles live in 1960s–80s concrete panel blocks with PVC windows fitted in the 1990s. Those windows are now 20–30 years old and failing in predictable ways. Here is what typically goes wrong and what can be fixed without full replacement.
Poland has over 40,000 concrete panel blocks (wielka płyta) built between 1960 and 1990. Most had their windows replaced during 1990s–2000s renovations. Those PVC windows are now 20–27 years old — past the 15–20 year lifespan declared by hardware manufacturers — and entering a stage of predictable, progressive failure.
Why Panel Block Windows Age Differently
Concrete panel blocks use prefabricated 14–20 cm concrete wall slabs with precisely cut window openings. Windows sit flush with the façade, exposed directly to wind, rain and UV radiation — without the protection of brick reveals, cornices and deep sill overhangs typical of traditional construction. This full exposure accelerates wear on every component.
Problem 1: PUR Foam Without Vapour Barrier Tapes
The 1990s installation standard was: insert window, fix with anchors, fill gap with PUR foam, cover with trim strip. No exterior butyl tape, no interior vapour barrier. PUR foam is vapour-permeable and absorbs moisture. After 25 years it is either gel-like or powder — sealing nothing. Interior water vapour migrates freely through the degraded foam into cold concrete, condenses, and over several seasons produces staining, dampness and mould at window corners. The cure is removal of old foam and installation of the correct three-layer system (exterior butyl tape + fresh foam + interior vapour barrier tape). Problem 2: Thermal Bridges and Condensation at Corners
Thin concrete panels without continuous insulation create structural thermal bridges at window corners. In winter, surface temperature at these points falls below dew point, causing condensation and mould. Painting with antifungal paint is temporary — the root cause (cold concrete, no vapour barrier) remains. Lasting solutions require thermal lining of reveals or full façade insulation at block level. Problem 3: Hardware After 25 Years
Scissor hinges, multipoint locking mechanisms and handles have a stated lifespan of 15–20 years with regular maintenance. In blocks where windows have never been serviced, this hardware is 20–27 years old and often showing it: noisy or loose hinges, stiff handle, multipoint lock failing to engage all points simultaneously. Most of these issues are repairable without replacing the whole window. Hinge replacement: 60–120 PLN each. Full locking mechanism replacement: 120–200 PLN per sash. Problem 4: EPDM Seals After 20+ Years
A seal fitted in 1998 is now 27 years old — beyond the 15–20 year design life. Test: pinch the seal between two fingers. It should feel soft and springy like an eraser. If it is hard, cracks when bent or shows flat sections, replacement is necessary. A failed seal provides no thermal or acoustic benefit regardless of how well the window is adjusted. Repair or Replace?
Repair if: the PVC profile shows no cracks at welded corners, no permanent distortion, and the glazing units are clear (no fogging). Full service — new hardware, new seals, resealed frame joint — can extend a sound profile by 10–15 years at a fraction of replacement cost. Consider replacement if: cracked welded corners, permanent sash distortion, fogged glazing in multiple windows, or UV-degraded (chalky, brittle) profiles.
